Why Your Stockpile Reconciliation Never BalancesInventurdifferenz bei Schüttgut: die 7 echten UrsachenPor Que Sua Reconciliação de Estoque Nunca Fecha

14 Aug 2026 14. August 2026 14 de agosto de 2026 · Sachtleben Technology

Every month-end, the same ritual: the book stock from dispatch and production says one number, the survey of the yard says another, and someone has to explain the difference. If your stockpile reconciliation never quite balances, you are not doing it wrong — you are working with inputs that cannot balance. Here are the seven causes we see in real operations, ranked by how much tonnage they typically move.

1. The bulk density assumption. Volume becomes tonnage through one multiplier — and that multiplier is usually a standard value from a datasheet. Change the assumed density of a 50,000 m³ pile from 1.60 to 1.55 t/m³ and 2,500 tonnes appear or vanish without a single truck moving. Compaction, moisture and fragmentation all shift real density between zones of the same pile. Any reconciliation that uses one fixed density for a whole yard carries a built-in error of several percent.

2. Survey method error. Walking surveys and simple profile shots drift 5–15 % on irregular piles; drone photogrammetry with good ground control reaches 1–3 %; terrestrial laser scanning and stationary LiDAR reach ±1 % or better. If your monthly number comes from pacing and your annual audit from a laser scan, the "discrepancy" between them is mostly the method, not the material.

3. The base-plane problem. Volume is always computed against an assumed floor. Yards get scraped, floors get regraded, material gets left as a base layer — and every survey that assumes the original ground level measures phantom tonnes. Without a surveyed, versioned base plane, two perfectly executed surveys can disagree by thousands of cubic metres.

4. Timing offset. The survey happens Tuesday morning; the book cut-off is Friday midnight. Every movement in between — production, dispatch, internal transfers — lands in the gap and gets booked as "difference". The larger the daily throughput, the larger this phantom discrepancy.

5. Belt scale drift. The weightometer feeding your book stock drifts with belt tension, buildup and temperature — typically 2–3 % between calibrations, and always in one direction at a time. Because nobody compares it against an independent reference until the annual stocktake, twelve months of drift arrive as one ugly reconciliation gap.

6. Moisture gain and loss. Material weighed in wet and surveyed dry (or vice versa) changes mass without changing volume — or changes both differently. Coal and ore yards in wet climates can move 1–2 % of book mass through moisture alone.

7. Unrecorded movements. The loader that "borrowed" from pile B for a rush order, spillage cleaned up and dumped back somewhere convenient, blending moves nobody logged. Small individually, structural in sum — and invisible to any point-in-time survey.

This is what we build: OWL EYE® STOCKPILE — continuous stockpile measurement with stationary 3D LiDAR: ±1 % volume, per-zone density calibration, every movement captured as it happens. The reconciliation inputs stop drifting apart.

→ See the solution: stockpile measurement & monitoring

What actually closes the gap. Not a better spreadsheet — better inputs, and fewer of them:

  • One continuous measurement instead of two point-in-time numbers. Stationary LiDAR measures every pile every shift, so survey timing offsets simply disappear: the volume at book cut-off is the volume at book cut-off.
  • Per-zone density calibration. Calibrate density per material and zone against weighed dispatch, and update it when moisture or fragmentation changes — the multiplier stops being a guess.
  • A surveyed, versioned base plane. Scan the empty floor once, store it, and compute every volume against it.
  • An independent reference for the belt scale. Comparing weightometer totals against measured volume change per pile catches drift in days instead of at year-end — see material balance reconciliation for the full workflow.

The honest summary: reconciliation gaps are rarely theft and rarely incompetence — they are the sum of assumptions that were never designed to agree. Replace the assumptions with measurement and the monthly ritual becomes a formality. How the measuring methods compare, including the simple ones: 6 stockpile measurement methods, honestly compared.

Was die Lücke wirklich schließt.
